In the highly regulated sectors of pharmaceutical and medical device manufacturing, the pursuit of operational efficiency is intrinsically linked to stringent compliance standards. The industry is increasingly turning to real-time data analytics to optimize production, but the choice between proprietary and open-source platforms presents a critical strategic decision.

These systems must not only enhance performance but also maintain the data integrity required by regulatory bodies like the FDA. Manishkumar Patel, a Six Sigma Green Belter and a Manufacturing Engineer with nine years of experience in this demanding field, offers insights into this evolving landscape.

Holding a Master’s degree in Mechanical Engineering and currently working at a medical device company, Patel specializes in robotics and automation to improve manufacturing processes. His work involves navigating the complexities of implementing data-driven tools in environments where accuracy and traceability are paramount.

The case for an open-source approach

The decision to adopt open-source style dashboards in an FDA-regulated setting is driven by a need for greater control and adaptability. Unlike closed proprietary systems, open platforms can offer the flexibility to meet specific operational and compliance requirements without being constrained by vendor limitations. This approach is particularly valuable in environments that prioritize continuous improvement and lean manufacturing principles.

Patel notes that, “The primary motivation was to gain transparency, flexibility, and real-time visibility into production performance.” The use of such tools is increasingly being addressed in industry guidelines, with frameworks like GAMP 5 now including guidance on open-source software.

He adds that, “The selected platform gives us greater control over data integration, visualization, and historical tracking without being locked into costly licensing models or limited customization options.”

Ensuring regulatory compliance

Integrating any new system into a regulated environment requires a robust strategy for ensuring compliance with standards like 21 CFR Part 11. The focus must be on maintaining data integrity, ensuring that all electronic records are secure, timestamped, and traceable. This involves building a system that provides actionable insights without compromising the validated state of the underlying manufacturing processes.

Patel explains that the integration process was carefully managed to meet these requirements. “We integrated the VORNE OEE dashboard to display real-time production data like OEE, downtime, and reject rates, both on an LED board and a secure webpage,” he says.

This aligns with the principle that software should be “CFR-ready,” possessing key features like secure user authentication and audit trails. Patel emphasizes that the team’s core objective was to maintain a compliant state, stating, “We focused on data integrity and traceability, capturing timestamped machine events.”

From real-time alert to corrective action

The true value of a real-time dashboard is its ability to transform raw data into an immediate call to action, enabling teams to address production issues before they escalate. When a critical component like a vision sensor malfunctions, it can lead to false rejections and significant product loss. An effective monitoring system flags such deviations instantly, allowing for rapid investigation and resolution.

Patel recounts a specific incident where the dashboard proved invaluable. “The VORNE board dashboard immediately flagged a spike in the reject rate, prompting me to investigate,” he explains.

This rapid alert allowed him to identify a malfunctioning vision sensor on the production floor. “Without the real-time alert from the dashboard, this issue could have gone unnoticed much longer, leading to significant production loss,” Patel adds, underscoring the system’s role in preventing costly delays and supporting consistent quality control.

Overcoming data accuracy hurdles

While automated systems can capture machine data with precision, human input remains a critical, and sometimes challenging, component of data collection. In Overall Equipment Effectiveness (OEE) tracking, accurately identifying the reasons for downtime is essential for effective root cause analysis. Inaccurate or inconsistent operator logging can skew metrics and lead to misinformed decisions for process improvement.

Patel identifies this as a key challenge his team faced. “A key challenge in collecting accurate production data was operators recording incorrect downtime reasons, which skewed metrics like downtime analysis and OEE,” he states.

The solution was not technical but procedural, focusing on education and standardization. “To ensure reliability, I trained operators to scan the correct downtime reason consistently,” Patel says, highlighting how this improved data accuracy and enabled more effective, data-driven improvement initiatives.

Fostering cross-functional collaboration

Data is most powerful when it serves as a common language for cross-functional teams. Structured meetings centered on dashboard metrics can break down departmental silos and foster a collaborative approach to problem-solving. By reviewing daily performance data together, teams from engineering, quality, and production can align on priorities and drive continuous improvement collectively.

Patel describes, “The implementation of daily SQDIP meetings—structured dashboard huddles—where cross-functional teams, including Safety, Quality, Production, Engineering, and Inventory, come together.”

This structured format ensures that discussions are fact-based and goal-oriented. According to Patel, “The real-time data from the VORNE dashboard ensures discussions are fact-based, and the daily rhythm allows for quick issue resolution and continuous improvement in processes, safety, and quality.”

Improving managerial decision quality

Compared to traditional reporting methods, which are often static and delivered with a significant delay, real-time OEE dashboards provide managers with immediate, visual insights into machine performance. This allows for a shift from reactive problem-solving to proactive process optimization. Managers can quickly identify emerging bottlenecks, prioritize corrective actions, and make more informed strategic decisions based on current conditions.

According to Patel, “The dashboard allows managers to quickly identify bottlenecks, prioritize corrective actions, and make data-driven decisions.” The system’s ability to highlight trends in real time is a key advantage over historical reports.

As Patel explains, “It highlights trends such as recurring downtime or slow production, enabling proactive process improvements rather than reactive fixes,” which can lead to better use of predictive analytics for anticipating equipment failures and scheduling maintenance proactively.

Aligning OEE insights with lean manufacturing

The core principles of lean manufacturing focus on the elimination of waste and the maximization of value. OEE dashboards are a natural fit for this philosophy, as they provide the data needed to identify inefficiencies in real time. By tracking metrics like downtime, production speed, and reject rates, teams can pinpoint the root causes of waste and target them for improvement.

These insights are crucial for effective process optimization. “Insights from the OEE dashboard help identify waste, bottlenecks, and inefficiencies in real time, which aligns directly with lean manufacturing principles,” Patel says.

This data-driven approach supports a cycle of continuous improvement and waste reduction. As he notes, “By tracking downtime reasons, slow production, and reject rates, we can target the root causes of inefficiency and prioritize corrective actions.”

The evolution of open-source analytics

Looking ahead, the role of open-source analytics in regulated industries is poised to expand. As these tools become more accessible, flexible, and powerful, they will offer new opportunities for improving both efficiency and compliance. The ability to customize dashboards and integrate data from various sources can empower teams to take faster, more targeted actions to improve their operations.

Patel believes this trend will lead to smarter decision-making across the board. “Open-source analytics is becoming easier to use, more flexible, and faster, letting teams see production and quality data in real time without expensive software,” he observes.

The evolution of validation frameworks, such as the introduction of an AI maturity model for GxP, reflects the industry’s adaptation to these advanced tools. Patel concludes, “Over time, this means smarter decisions, less downtime, and continuous improvement across operations.”

The integration of open-source OEE dashboards in FDA-regulated manufacturing demonstrates a strategic shift toward greater transparency and data-driven agility. As experts like Patel show, when implemented with a rigorous focus on compliance and data integrity, these tools can empower teams to enhance decision-making, drive continuous improvement, and maintain the highest standards of quality and safety.
